Abstract
【課題】液晶構成部材製造時に用いる粘着剤層保護用として、オリゴマー析出量が極力少なく、帯電防止性、透明性良好であり、光学的評価を伴う検査が容易な離型フィルムを提供する。

【発明の属する技術分野】
本発明は離型フィルムに関して、詳しくは液晶ディスプレイ(以下、LCDと略記する場合がある)に用いられる偏光板、位相差板等の液晶構成部材製造時に用いる粘着剤層保護用離型フィルムとして、オリゴマー析出量が極力少なく、帯電防止性、透明性良好であり、光学的評価を伴う検査が容易な離型フィルムを提供することにある。

【従来の技術】
従来、ポリエステルフィルムを基材とする離型フィルムが液晶偏光板、位相差板等の液晶構成部材製造時に用いる粘着剤層保護用に使用されているが、高温下、離型層表面に析出するオリゴマーが製造工程内において各種不具合を生じることが問題となっている。液晶偏光板の製造工程は、粘着剤層を介して離型フィルムと偏光板が貼り合わされてロール状に巻き取られる工程等からなるが、粘着剤塗布後の乾燥工程を経てオリゴマーが析出するものと考えられる。離型層表面に析出するオリゴマーは貼り合わせている相手方粘着剤層表面へ転着し、オリゴマーの付着した粘着剤層付きの偏光板をガラス基板と貼り合わせてLCDを製造した場合、得られるLCDの輝度が低下する等の不具合を生じる場合がある。

近年、LCDの視認性向上を目的として表示画面の輝度をより高くする傾向にあり、上記不具合が深刻な問題となってきている。また、生産性向上に伴う製造コストの低減を図ることを目的として、製造工程における高速化に伴い、特に乾燥工程における乾燥温度をより高く設定する傾向にあり、上述のオリゴマーがより析出しやすい状況になっている。
一方、加工工程中において、何らかの作用により、離型フィルムが帯電した場合、当該離型フィルムを用いて加工を継続すると、例えば、ロール状離型フィルムを巻き出す際には剥離帯電が発生する、粘着剤塗布工程においては粘着剤の塗布むらが発生する、粘着剤層を介して離型フィルムと偏光板とが貼り合わされたシート状積層体においては当該シート状積層体同志を積み重ねる際に貼り付く、さらに離型フィルム自身が加工現場における異物・埃等を引きつけやすくなる等の不具合を生じる場合がある。

そのため、除電装置(例えば、除電バー、イオンブロー等)の設置等、設備面から除電対策を講じても、加工上問題ないレベルまでには至らない場合があり、使用する離型フィルム自身に帯電防止性が必要とされる場合がある。
また、液晶偏光板の表示能力、色相、コントラスト、異物混入などの光学的評価を伴う検査工程においては、目視あるいは拡大鏡使用による欠陥品の流出防止対策が講じられているが、離型フィルムを構成するポリエステルフィルムの光学的異方性起因により、異物混入を見落としやすくなる等の不具合を生じる場合があるため、検査時に離型フィルムを一旦剥離し、検査終了後に再度貼付しなければならないという問題を抱えている。

本発明は上記実情に鑑みなされたものであって、その解決課題は、液晶構成部材製造時に用いる粘着剤層保護用として、オリゴマー析出量が極力少なく、帯電防止性、透明性良好であり、光学的評価を伴う検査が容易な離型フィルムを提供することにある。

【発明を解決するための手段】
本発明者らは、上記実状に鑑み、鋭意検討した結果、特定の構成からなる離型フィルムを用いれば、上述の課題を容易に解決できることを知見し、本発明を完成させるに至った。
すなわち、本発明の要旨は、液晶構成部材製造時に用いられるフィルムであって、ポリエステルフィルムの片面に窒素元素を有する化合物およびバインダーポリマーを含有する塗布層、離型層が順次設けられた離型フィルムであり、下記式(1)〜(4)を同時に満足することを特徴とする粘着剤層保護用離型フィルムに存する。

【発明の実施の形態】
以下、本発明をさらに詳細に説明する。
本発明においてポリエステルフィルムに使用するポリエステルはホモポリエステルであっても共重合ポリエステルであってもよい。
ホモポリエステルからなる場合、芳香族ジカルボン酸と脂肪族グリコールとを重縮合させて得られるものが好ましい。芳香族ジカルボン酸としては、テレフタル酸、2,6−ナフタレンジカルボン酸などが挙げられ、脂肪族グリコールとしては、エチレングリコール、ジエチレングリコール、1,4−シクロヘキサンジメタノール等が挙げられる。代表的なポリエステルとしては、ポリエチレンテレフタレート(PET)、ポリエチレン−2,6−ナフタレンジカルボキシレート(PEN)等が例示される。

一方、共重合ポリエステルの場合は、30モル%以下の第三成分を含有した共重合体であることが好ましい。共重合ポリエステルのジカルボン酸成分としてはイソフタル酸、フタル酸テレフタル酸、2,6−ナフタレンジカルボン酸、アジピン酸セバシン酸、オキシカルボン酸(例えば、P−オキシ安息香酸など)等の一種または二種以上が挙げられ、グリコール成分として、エチレングリコール、ジエチレングリコール、プロピレングリコール、ブタンジオール、1,4−シクロヘキサンジメタノール、ネオペンチルグリコール等の一種または二種以上が挙げられる。

何れにしても本発明でいうポリエステルとは、通常80モル%以上、好ましくは90モル%以上がエチレンテレフタレート単位であるポリエチレンテレフタレート、エチレン−2,6−ナフタレート単位であるポリエチレン−2,6−ナフタレート等であるポリエステルを指す。
本発明におけるポリエステル層中には、易滑性付与を主たる目的として粒子を配合することが好ましい。配合する粒子の種類は、易滑性付与可能な粒子であれば特に限定されるものではなく、具体例としては、例えば、シリカ、炭酸カルシウム、炭酸マグネシウム、炭酸バリウム、硫酸カルシウム、リン酸カルシウム、リン酸マグネシウム酸化珪素、カオリン、酸化アルミニウム、酸化チタン等の粒子が挙げられる。また、特公昭59−5216号公報、特開昭59−217755号公報等に記載されている耐熱性有機粒子を用いてもよい。この他の耐熱性有機粒子の例として、熱硬化性尿素樹脂、熱硬化性フェノール樹脂、熱硬化性エポキシ樹脂、ベンゾグアナミン樹脂等が挙げられる。さらに、ポリエステル製造工程中、触媒等の金属化合物の一部を沈殿、微分散させた析出粒子を用いることもできる。

一方、使用する粒子の形状に関しても特に限定されるわけではなく、球状、塊状、棒状、扁平状等のいずれを用いてもよい。また、その硬度、比重、色等についても特に制限はない。これら一連の粒子は、必要に応じて2種類以上を併用してもよい。
また、用いる粒子の平均粒径は通常0.01〜3μm、好ましくは0.01〜1μmの範囲である。平均粒径が0.01μm未満の場合には、粒子が凝集しやすく、分散性が不十分な場合があり、一方、3μmを超える場合には、フィルムの表面粗度が粗くなりすぎて、後工程において離型層を塗設させる場合等に不具合が生じる場合がある。

さらにポリエステル中の粒子含有量は、通常0.1〜5重量%、好ましくは0.1〜3重量%の範囲である。粒子含有量が0.1重量%未満の場合には、フィルムの易滑性が不十分な場合があり、一方、5重量%を超えて添加する場合には、フィルムの透明性が不十分な場合がある。
ポリエステル中に粒子を添加する方法としては、特に限定されるものではなく、従来公知の方法を採用しうる。例えば、ポリエステルを製造する任意の段階において添加することができるが、好ましくはエステル化の段階、もしくはエステル交換反応終了後、重縮合反応を進めてもよい。

また、ベント付き混練押出機を用い、エチレングリコールまたは水などに分散させた粒子のスラリーとポリエステル原料とをブレンドする方法、または、混練押出機を用い、乾燥させた粒子とポリエステル原料とをブレンドする方法などによって行われる。
なお、本発明におけるポリエステルフィルム中には上述の粒子以外に必要に応じて従来公知の酸化防止剤、熱安定剤、潤滑剤、染料、顔料等を添加することができる。
本発明の離型フィルムを構成するポリエステルフィルムの厚みはフィルムとして製膜可能な範囲であれば特に限定されるものではないが、通常9〜250μm、好ましくは9〜188μm、さらに好ましくは9〜75μmの範囲である。

次に、本発明におけるポリエステルフィルムの製造例について具体的に説明するが、以下の製造例に何ら限定されるものではない。
すなわち、先に述べたポリエステル原料を使用し、ダイから押し出された溶融シートを冷却ロールで冷却固化して未延伸シートを得る方法が好ましい。この場合、シートの平面性を向上させるためシートと回転冷却ドラムとの密着性を高めることが好ましく、静電印加密着法および/または液体塗布密着法が好ましく採用される。

次に得られた未延伸シートを少なくとも一軸方向に延伸するのが好ましい。また、二軸方向に延伸してもよく、二軸延伸する場合には、まず前記の未延伸シートを一方向にロールまたはテンター方式の延伸機により延伸する。延伸温度は通常130〜170℃であり、延伸倍率は通常2.5〜7倍、好ましくは3.0〜6倍である。次いで、一段目の延伸方向と直交する方向に延伸を行う。延伸温度は、通常130〜170℃であり、延伸倍率は、通常3.0〜7倍、好ましくは3.5〜6倍である。そして、引き続き、180〜270℃の温度で緊張下または30%以内の弛緩下で熱処理を行い、二軸配向フィルムを得る。

延伸工程中にフィルム表面を処理する、いわゆる塗布延伸法(インラインコーティング)を施すことができる。それは以下に限定するものではないが、特に1段目の延伸が終了して、2段目の延伸前にコーティング処理を施すことができる。
上記の延伸においては、一方向の延伸を2段階以上で行う方法を用いることもできる。その場合、最終的に二方向の延伸倍率がそれぞれ上記範囲となるように行うのが好ましい。また、前記の未延伸シートを面積倍率が10〜40倍になるように同時二軸延伸を行うことも可能である。さらに必要に応じて熱処理を行う前または後に再度縦および/または横方向に延伸してもよい。

上述の塗布延伸法にてポリエステルフィルム上に塗布層が設けられる場合には、延伸と同時に塗布が可能になると共に塗布層の厚みを延伸倍率に応じて薄くすることができ、ポリエステルフィルムとして好適なフィルムを製造できる。
本発明における離型フィルムは、下記式(1)および(2)を同時に満足する必要がある。

OLが2.0mg/m2を超える場合には粘着剤塗布後の乾燥工程において、乾燥温度をより高く設定した場合に離型フィルムの離型層表面に析出するオリゴマー量が多くなり、本発明の用途においては粘着剤の透明性が低下する、あるいは粘着剤層の粘着力が低下する等の不具合を生じるようになる。OLに関して、1.0mg/m2 以下が好ましい。

一方、Rが1×1013Ωを超える場合、例えば、ロール状離型フィルムを巻き出す際には剥離帯電したり、粘着剤塗布工程においては粘着剤の塗布むらが発生する等の不具合を生じたりするようになる。Rは、好ましくは1×1012Ω以下、さらに好ましくは1×1011Ω以下、最も好ましくは1×1010Ω以下である。
本発明における離型フィルムにおいて、オリゴマー析出防止性と帯電防止性とを同時に満足させるための具体的手法として、離型フィルムを構成する塗布層が窒素元素を有する化合物を含有する必要がある。

窒素元素を有する化合物の具体例として、例えば、第四級アンモニウム塩基含有カチオン系の化合物が挙げられ、その中でもイオン化された窒素元素またはピロリジウム環の何れかを主鎖に含有するポリマーを使用すれば、特に帯電防止性が良好になるだけではなく、驚くべきことに顕著なオリゴマー析出防止性能を有することが判明した。
主鎖にイオン化された窒素元素を含有するポリマーとして、その一例としてアイオネンポリマーが挙げられる。具体例として、特公昭53−23377号公報、特交昭54−10039号公報、特開昭47−34581号公報、特開昭56−76451号公報、特開昭58−93710号公報、特開昭61−18750号公報、特開昭63−68687号公報等の記載例が挙げられる。

本発明における主鎖にピロリジウム環を有するポリマーは、上記(III)式の化合物と重合性のある炭素−炭素不飽和結合を有する化合物を共重合成分としてもよい。
本発明における主鎖にピロリジウム環を有するポリマーの分子量は、好ましくは500〜1000000、さらに好ましくは1000〜500000である。ポリマーの分子量が500未満の場合は、帯電防止効果はあるものの、塗膜の強度が弱かったり、ブロッキングしやすかったりする傾向がある。ポリマーの分子量が1000000より高い場合は、塗布液の粘度が高くなり、取扱い性や塗布性が悪化する傾向がある。

塗布層中に含有される窒素元素を有する化合物の含有量は特に限定される訳ではないが、好ましくは10〜99重量%、さらに好ましくは20〜95重量%の範囲がよい。
さらに本発明における離型フィルムを構成する塗布層中には塗布層の塗膜耐久性、造膜性等を考慮して、バインダーポリマーを含有する必要がある。
塗布層に含有されるバインダーポリマーの具体例として、ポリビニルアルコール(以下、PVAと略記する場合がある。)、ポリアクリルアミド、ポリアルキレングリコール、ポリアルキレンイミン、メチルセルロース、ヒドロキシセルロース、でんぷん類、ポリウレタン、ポリエステル、ポリアクリレート、塩素系ポリマー(ポリ塩化ビニル、塩化ビニル酢酸ビニル共重合体等)、ポリオレフィン等が挙げられる。それらの中でも、塗布層を塗布延伸法により塗設する場合にはノニオン系、カチオン系、両性系の水溶液または水分散体として使用可能な有機ポリマーが挙げられ、好ましくはオリゴマー析出防止性向上の観点からも、上述の窒素元素を有する化合物との好適な組み合わせとして、ポリビニルアルコールを含有するのがよい。

塗布層中に含有されるポリビニルアルコール等のバインダーポリマーの含有量は特に限定される訳ではないが、好ましくは10〜90重量%、さらに好ましくは10〜80重量%の範囲がよい。バインダーポリマーの含有量が10重量%未満では塗布層の造膜性が不十分になる等の不具合を生じる場合がある。
また、本発明で用いるPVAの重合度は特に限定されるわけではないが、通常100以上、好ましくは300〜40000のものが用途上好適に用いられる。
一方、PVAのけん化度は特に限定されるわけではないが、70モル%以上、好ましくは80モル%以上、99.9モル%以下のものが好適に用いられ、具体例としては酢酸ビニルけん化物等が挙げられる。

さらに塗布層には架橋剤を併用してもよく、具体例としてはメチロール化またはアルキロール化した尿素系、メラミン系、グアナミン系、アクリルアミド系、ポリアミド系化合物、エポキシ化合物、アジリジン化合物、ブロックポリイソシアネート、シランカップリング剤、チタンカップリング剤、ジルコ−アルミネートカップリング剤等が挙げられる。これらの架橋成分は、バインダーポリマーと予め結合していてもよい。
また、塗布層の固着性、滑り性改良を目的として、無機系粒子を含有してもよく、具体例としてはシリカ、アルミナ、カオリン、炭酸カルシウム、酸化チタン、バリウム塩等が挙げられる。さらに必要に応じて消泡剤、塗布性改良剤、増粘剤、有機系潤滑剤、有機系高分子粒子、酸化防止剤、紫外線吸収剤発泡剤、染料等が含有されてもよい。

本発明における離型フィルムを構成する塗布層の塗布量(乾燥後)は通常0.01〜1g/m2、好ましくは0.03〜0.5g/m2の範囲がよい。塗布量が0.01g/m2未満の場合には、塗布厚みの均一性が不十分な場合があり、一方、1g/m2を超えて塗布する場合には、滑り性低下等の不具合を生じる場合がある。
本発明において、離型フィルムを構成する塗布層を設ける方法は後述する離型層を設ける場合と同様にリバースグラビアコート、グラビアコート、バーコート、ダイコート等、従来公知の塗工方式を用いることができる。

なお、塗布層に関して、好ましくは上述の塗布延伸法(インラインコーティング法)によりポリエステルフィルム上に設けられるのがよい。
本発明の離型フィルムを構成する離型層中には硬化型シリコーン樹脂を含有させると離型性が良好となるので好ましい。硬化型シリコーン樹脂を主成分とするタイプでもよいし、ウレタン樹脂、エポキシ樹脂、アルキッド樹脂等の有機樹脂とのグラフト重合等による変性シリコーンタイプ等を使用してもよい。
硬化型シリコーン樹脂の種類としては付加型・縮合型・紫外線硬化型・電子線硬化型・無溶剤型等、何れの硬化反応タイプでも用いることができる。
具体例を挙げると、信越化学工業(株)製KS−774、KS−775、KS−778、KS−779H、KS−847H、KS−856、X−62−2422、X−62−2461、ダウ・コーニング・アジア(株)製DKQ3−202、DKQ3−203、DKQ3−204、DKQ3−205、DKQ3−210、東芝シリコーン(株)製YSR−3022、TPR−6700、TPR−6720、TPR−6721、東レ・ダウ・コーニング(株)製SD7220、SD7226、SD7229、LTC750A等が挙げられる。さらに離型層の剥離性等を調整するために、剥離コントロール剤を併用してもよい。

本発明の離型フィルムを構成する塗布層上に離型層を設ける方法として、リバースグラビアコート、グラビアコート、バーコート、ダイコート、カーテンコート等、従来公知の塗工方式を用いることができる。
離型層の塗工量は塗工性の面から、通常0.01〜1g/m2、好ましくは0.03〜0.5g/m2の範囲である。塗工量が0.01g/m2未満の場合、塗工性の面より安定性に欠け、均一な塗膜を得るのが困難になる場合がある。一方、1g/m2を超えて厚塗りにすると離型層自体の塗膜密着性、硬化性等が低下する場合がある。

本発明における離型フィルムに関して、離型層が設けられていない面には接着層、帯電防止層、オリゴマー析出防止層等の塗布層を設けてもよく、ポリエステルフィルムにはコロナ処理、プラズマ処理等の表面処理を施してもよい。
本発明の離型フィルムの全光線透過率(TL)は80%以上であることが用途上、必要である。TLが80%未満の場合、透明性が不十分となり、光学的評価を伴う検査工程においては異物の混入を見落とし易くなる等の不具合を生じるようになる。
